there *are* (or were...) "stepped studs" or "repair studs" that are M9 on one end and M8 on the other for exactly this application, but i had no luck actually finding them the last time i looked.

It's a stock VW part. My 1.7 has all stepped studs. Available here

You should be able to buy individual screw-outs or screw-ups from sears. I did that not to long ago. REMEMBER to read and FOLLOW the directions or you will break the screw-out (that's why I had to buy another one). (IMG:http://www.914world.com/bbs2/html/emoticons/headbang.gif)

Yep

Don't break an EZ-out. I broke one in a tractor block one time. I used about $75 worth of dental diamond burs to drilll the sucker out. I never used that handpiece (drill) on another patient so it was about a 400 buck broken EZ-out. I saved the tractor though. I've learned enough times now that when things start going south just stop and take it to an expert. Fortunately, I've found a great machinist.

My last "faux pas" was a broken headstud which I got out without damaging the case. The problem was it took 2 days. That's about 16 hours of work. The cost of the short block was $80 dollars and I had $80 in an align bore so I worked all weekend at 10 bucks an hour to save that case. I got the satisfaction of "I knew I could do it" (I never knew it until I it was done) but, the wife was mad as hell. Jack the machinist could have gotten it out for less than a hundred (estimate here) and I could have spent time with the family.

My next career I want to be a machinist.
